Has anyone ever had to replace the gasket
Not knowing the year or model of your vehicle makes it hard for anyone trying to give you some information. Below is a Youtube video regarding the intake manifold removal which may or may not apply to your car.

DON'T re-use them, even if they are made of silicone rubber and seem OK. They DO cook in the gasket crush over time and will NOT rebound to full height at reuse even though they seem to. You may get lucky at first and then 2 months later you are running checks for vacuum leaks. The rubber does a funny thing where it gets much flimsier when cooked too, the gasket has little resistance and therefore the crush again drops way off to leak. Check a new out by squeezing it as vs. an old one just pulled off. The old one will be in no way as dense feeling as the new one, the new has much more 'body' to it.

Now, if say something went wrong quick, say within a couple weeks or so, I have re-used silicone gaskets with success, the cooking phenomena is a time based thing.
